A floor deck roll forming machine is a continuous, automated production line that transforms flat steel coils into the profiled sheets used in composite floor and roof systems. These panels, known as floor deck, roof deck, or composite deck, act as permanent formwork for concrete slabs and, in many cases, as tensile reinforcement, creating strong, lightweight floors in multi-story buildings like skyscrapers, offices, and apartments.

 

The machine cold-forms the steel through a series of rollers to create a precise, high-strength profile without any welding or cutting of the profile itself.

Key Components of the Machine


The machine is a robust system built for high-volume production. Its main components are:

 

1.Heavy-Duty Uncoiler / Decoiler: This holds the large, heavy coils of steel (typically galvanized or Galvalume for corrosion resistance). Due to the weight and thickness of the steel, these decoilers are powerful, often motorized, and may include a mandrel for secure coil holding and a peeler arm to help feed the material.

 

2.Material Feeding & Straightening Unit: As the steel comes off the coil, it has a curvature. This station uses a set of leveled straightening rollers to ensure the steel strip is perfectly flat before it enters the forming section. This is critical for producing a straight, non-twisted final product.

 

3.Pre-Punching / Notching System (Optional but Common): Many floor deck profiles require embossments or lugs on the surface. These are small indentations or holes punched into the flat strip before forming. They create a mechanical bond with the concrete, preventing slippage (this is essential for composite deck). A high-tonnage punching press is integrated into the line for this purpose.

 

4.Roll Forming Mill / Stands: This is the core of the machine. It consists of a series of stands, each containing a set of precision-engineered hardened steel rollers (top and bottom). Key characteristics:

 

5.Heavy-Duty Construction: The frames and rollers are much larger and stronger than those in a retail shelf machine to handle thicker steel (commonly 0.7mm to 1.5mm).

 

6.Number of Stations: Typically has 15-25 forming stations. Each station progressively bends the steel a few degrees at a time until the final, often complex, profile is achieved.

 

7.Lateral Adjustment: The entire mill can often be adjusted laterally to produce different deck widths from the same coil.

 

8.Automatic Cut-Off Device (Flying Cut-Off): Once the profile is fully formed, a hydraulic or servo-driven shear cuts the continuous panel to the required length. The cut-off unit "flies" along with the moving material, clamps it, makes a clean cut, and returns to its start position. This allows for non-stop production.

 

9.Run-Out Table / Stacking System: The cut-to-length deck panels are conveyed out of the machine. A receiving table with side guides ensures straight stacking. Advanced systems include automatic stackers and counters for efficient material handling.

 

10.Programmable Logic Controller (PLC) & HMI: The entire process is controlled by a computerized system. The operator inputs parameters like panel length, quantity, and production speed on a Human-Machine Interface (HMI) touchscreen. The PLC synchronizes the decoiler, punch, forming mill, and cut-off with precision.

Common Floor Deck Profiles Produced


These machines are designed to create specific structural profiles. The most common types are:

 

Composite Deck Profile: Features trapezoidal ribs with embossments on the top flange for a strong mechanical bond with concrete. The ribs may also include closure devices to prevent wet concrete from leaking through.

 

Form Deck Profile: A simpler, often deeper profile used primarily as permanent formwork for concrete. It does not act as composite reinforcement.

 

Roof Deck Profile: Similar to form deck but may have different rib patterns and is designed to support roof loads.

 

Cell Deck / Dovetail Deck: A specialized profile with a dovetail rib designed to hold electrical cables or communication lines in raised access floors.
